All of the battery cables are factory original and I cleaned the terminals when I replaced the batteries yesterday. I think I can easily pull the starter out. I feel like I'm close but still just chasing the rabbit...

We've all felt that way a time or two when working under the hood of a vehicle.

at about 3:30 he actually gets down to pulling out the starter...

Ok, it's 0213 and I have the starter pulled out, it was replaced by the previous owner with a build date of 031912. It's this one: http://www.amazon.com/TYC-1-06669-F-Series-Replacement-Starter/dp/B0034BP1Y2

At least that is the page that came up when I put in the model number.

I'm going to have it tested in the morning and most likely replaced. I might even take it to Auto Battery & Electric (http://autobatteryelectric.com) and let them test it. I have a big week long trip starting end of the week and we really want to take the EX! I need to get this problem figured out ASAP!

I really appreciate all the help on this one guys! I have been posting on several of the national PSD boards and all I get is crickets.... I'm really just journaling on there in hopes some other newb finds my log and uses it to help them! BTW, I have a two bolt starter, the above video was helpful in using the socket with extension.. Took me about 10 minutes to pull it off!

Thanks again!!

Alright,

Starlog 05.20.2013

This morning I took the starter to get it tested. There were some small arc's / Sparks from the starter and the gear didn't engage consistently or at a steady RPM. Guy tested it several times and got inconsistent results from my starter. It was marked "NEW" and when I contacted the previous owner he couldn't confirm where he had purchased it... :(

So I now have a NEW, not rebuilt, starter on the truck. It fires right up like honda. Good engagement and quick motor revolutions. I think all is good! I'm going up to Power Diesel to have them scan the truck for anything abnormal for assurance.

I'll keep you posted!

whatever you do don't buy a rebuilt or remanufactured one from the auto parts store.
Yeah, that can be fun. The first car I bought came with an AutoZone "lifetime replacement warranty" starter. Little did I realize that it had the Lifetime Warranty because it needed it--the damned thing would spontaneously disassemble itself at the most inconvenient times. (And by "disassemble," I don't mean "fall out," I mean "come apart.") On the plus side, I learned a lot about working on cars--and got fast at replacing starters--thanks to that beast. :D
Have any of the battery cables ends been replaced? If they have then check for corrosion where they clamp around the cable.
I was going to suggest that--my dad's '04 PSD spends most of its time sitting at the farm (though that might change, what with diesel costing less than unleaded at the moment), so it occasionally has the "dirty terminals" problem--but it looks like the OP has already looked into that.

Yes the culprit seemed to have been a lift-time warranty from some autozone type store. Looks like it lasted about 14 months and since I don't have the original receipt I really can't get it replaced. SO, I have a new starter this time in my name. I went with the heavy duty version form Napa, New manufacture. I travel a lot and know that I can find a Napa in most towns and now that I've done this once, I think I could do the entire job in 15 minutes if I had both parts...

Not really that hard compared to trying to change an Import or some of the modern American cars. Thank goodness for simple old Diesels... I warmed it up and let it cool back down. Walked out a few hours later and it fired right up with some good spunk!

Thanks for Poplin's details! I'll stop by and introduce myself. I love my truck when it runs right and it seems the grimlins have been removed from the system. I've had nice strong starts all day long with good cooling between running around.

Let's hope this thread can now rest until another 7.3 newb like myself needs help.

JesseR, do your research but I believe the cam position sensor is another one of those parts that might be handy to have an extra in the glove box along with a few extra relays, etc.

ETA: Ford has a parts distribution warehouse ( it doesn't say Ford on the building) on 61st between Garnett and Olive, its closer to Garnett.
